Also I think your calculation may be off.

Say 90mins takes 6GB then

90x60 = number of seconds =5400
6Gb = 6,114 MB
6114 Mb /5400s = 1.13 Mb/s

Nope - no file size drop - original and currently working one is ~4Gb.

That's encoding at 4000bps, but interestingly mp4 encoded at 8000bps has no problem either.
Double the size.

Yeah it's working now.

It looks like xbox is really really picky about video codecs.

Believe it or not I'm converting from mp4 to mp4 using a different codec and everything works great now.
