I think it could be very helpful to have an actual scenario from an expert/ GURU how to upgrade; maybe it's me who makes a mistake upgrading the FW via "administration" - "firmware-update" from the actual version to a newer one.
Maybe it's an option to go back to DLink FW and to upgrade from that platform.
On the other hand I suppose newer FW-version are tested on the devices they are released for. So I doubt that it shouldn't be possible to get it into the router. Question is how?!
@ervau, perform a simple webgui Restore Defaults on your current build 25279, wait 2 minutes, then try to flash 25648 from webgui in Firefox. If it doesn't work, try from Chrome.
But first make sure you erase the history + cache in the browser and restart the browser again, only then try to upgrade dd-wrt.

builds after r25279 have grown too big for the flash after an update of Ralink drivers, the size of r25279 is the max size so don't try to update to something bigger than that.
Check size of future builds and you can easily see when the problem has been solved.
dd-wrt is built for over 200 different routers and there is no chance for the developers to test all of the builds, only a small fraction are tested before a new build is released. _________________ Kernel panic: Aiee, killing interrupt handler!

I think I agree with this statement, I've checked the sizes of recent builds for DIR-615 H:
It appears that this Ralink-based router still supports builds of size 3,801,116 bytes, but doesn't anything of size 3,805,212 or above.
It's also interesting to notice that, even though the DIR-615 D version has a very similar chipset and specs as the H version, the builds are smaller for it: e.g. even the latest build 25648 for DIR-615 D has only a size of 3,739,676 bytes - so it still fits in the 4MB flash.
Quoting from the Peacock Thread in the Broadcom section: the maximum accepted build sizes [for Broadcom chips] are:
2MB flash chip / normal cfe (256k) : 1769472 bytes
2MB flash chip / compressed cfe (128k): 1900544 bytes
4MB flash chip (not Netgear): 3801088 bytes
4MB flash chip Netgear routers: 3735552 bytes
8MB flash chip: 7995392 bytes

The builds that are small, but do not work for you, I guess they have other bugs. For example, builds after 23503 and up to 25143, even though they are all smaller than 3,800,000 bytes, brick my DIR-615 D2 router.
So it's not always the size that gives problems, there are also other issues/bugs that brick the routers. But, definitely, the size is an important factor to consider. If it's well above 3,801,000 bytes, it might just not fit the 4 MB flash, that's all I'm trying to say. _________________ THERE ARE NO STRANGERS HERE; ONLY FRIENDS YOU HAVEN'T YET MET.

Ya, I did.
When I understood the proposed procedure right:
- factory reset (why? when you enter emegency room afterwards?)
- go to the emergency room
- install DLink original FW (that's the only one I was able to get onto the router from the emegency room)
- install dd-wrt factory webflash
- install dd-wrt webflash.
I think it's ok to follow that procedure to unbrick a device or when you like to find out how to outfox some stubborn system, but -believe me or not- I rarely strip my PC totally to get a driver updated.
